Leak Repair and Rust Remediation

Find every leak, know what kind of rust you're actually looking at, and get the shell watertight before insulation and panels go in — because covering a leak does not fix it.

A converted bus that leaks does not just get wet — it rusts from the inside, out of sight, under the sealant and insulation that were supposed to protect it. The single most repeated regret across builder communities is covering the shell before it was actually watertight: insulation and wall panels hide a slow leak until the damage underneath is far worse than the original problem.

This guide treats leak-finding and rust repair as one job done in order, not two separate projects. It also flags where the work stops being cosmetic and starts being structural — because a handful of states require inspection or documentation specifically when frame, cab, or other major structural members are replaced. Diagnose before you touch anything

Water travels before it shows itself, so the visible stain or drip is often not the entry point. Work one zone at a time with a garden hose and a helper inside with a flashlight: roof seams, marker lights, windows, emergency hatches, and any roof penetration (vents, AC, solar mounts, plumbing and wiring runs) each get their own pass, low pressure, a few minutes each, rather than hosing the whole roof at once.

Mark every point where water actually appears, on both the inside surface and the corresponding outside location, with tape or a grease pencil. Do this before removing anything — once panels come off, the reference points that told you where water was entering are gone.

The repair sequence, in order

  1. Hose-test the roof, marker lights, windows, seams, and every penetration, zone by zone.
  2. Map the active leaks — mark entry and exit points before you disturb anything.
  3. Remove failed sealant and failed coatings back to sound material; do not seal over old caulk.
  4. Cut out rusted sections that will not hold a repair.
  5. Treat what remains — converter, primer, or both, depending on condition.
  6. Patch or plate structural holes once the metal underneath is sound.
  7. Reseal seams, marker lights, and window frames with a compatible system.
  8. Retest before you cover anything with insulation or panels.

Skipping straight to step 7 without steps 1–6 is how the same leak comes back within a season.

Leak sources worth knowing individually

  • Roof seams — the highest-frequency source on most buses; check every seam, not just the ones near a visible stain.
  • Marker lights — small penetrations, but common failure points once the original gasket ages.
  • Windows — original bus windows are a frequent leak source; a full reseal is often more reliable than chasing an intermittent drip.
  • Emergency hatches — another gasketed penetration that ages the same way a marker light does.
  • Penetrations for vents, AC, solar, plumbing, and wiring — every hole you add is a new leak risk; plan and seal these as carefully as anything that came with the bus.
  • Screw and rivet holes — from removed hardware, mirrors, or old decals; easy to overlook because they are small.
  • Transition joints and body seams — where roof meets side wall, or where two body sections meet.
  • Roof coating failures — an old coating that has UV-cracked or delaminated can trap water against the metal rather than shedding it.

Rust: what you're actually looking at

Not all rust calls for the same response. Matching the repair to the actual condition of the metal avoids both under-fixing (sealing over something that will keep spreading) and over-fixing (cutting out metal that only needed cleaning and a coating).

Surface rust and small non-structural holes are usually repairable with cleaning, a rust converter or phosphoric-acid prep product, a rust-inhibiting or epoxy primer, and a topcoat. Rust in framing, roof bows, pillars, or any load-bearing structure is a different category — this is where the work should go to someone who welds structural repairs for a living, not because the paperwork demands it everywhere, but because a bad structural weld is a safety problem in a vehicle you and other people will be riding in.

A persistent theme across builder discussions: silicone-only sealing is a common source of repeat failures and complicates future repairs and paint adhesion. Butyl tape at mating surfaces, backed by a compatible exterior or RV roof sealant, is more commonly recommended than silicone as a sole solution.

Where structural work crosses into inspection territory

Most states do not treat ordinary rust patching of floor or skin metal as a titling event by itself. But two patterns recur often enough to check before you start cutting: several states treat repairs at or over roughly 75% of the vehicle's value as a trigger for salvage or rebuilt branding and mandatory inspection, and replacing a major structural component (frame, cowl, cab or body) is the more common tripwire than the repair method itself. A handful of states go further — North Dakota, for example, requires an independent shop (not the one that did the repair) to certify frame and alignment before a heavily damaged vehicle can be reconstructed and inspected.

Check the state titling and inspection guide for your state before you start major structural work, particularly if the bus was ever salvage-titled or you are replacing more than a patch panel's worth of structure. The requirements vary enough state to state that a rule of thumb from a forum post is not a substitute for checking your own state's page.

Common mistakes

  • Covering rust instead of removing it first. Hidden corrosion keeps spreading under a coating or a finished wall; it does not stop because you can no longer see it.
  • Resealing without finding the source. Chasing the visible drip instead of the entry point leads to repeated failures and makes the next diagnosis harder, since water has now traveled further.
  • Using the wrong sealant everywhere. Silicone in particular is a common source of complications for future repairs and paint adhesion — match the sealant to the surface and the job.
  • Treating structural damage like cosmetic sheet metal. Frame, roof bow, and pillar work needs a different standard of care — and sometimes different paperwork — than patching a skin hole.
  • Enclosing the shell before retesting. Interior finishes can hide a repair failure until the damage is far worse than it would have been if caught immediately. Retest after every major repair cycle, and again after the vehicle has seen some vibration and a temperature swing.
